Yeah Its 100mm thick. Chunky little guy.
Hopefully there will be enough room to mount a fan on it once the IC piping is in place.

I might throw up some photos of my progress tonight.

Making a template out of manila folder :)

Looking through the side vent

Traced outline of cardboard onto 2.5mm alloy plate. Cut it out and drilled holes to mount it with the existing bolts/nuts.

Alloy version bolted in place with four fixings.

Marking the plate to determine the positions for the bolts to secure the intercooler. I am using the factory mounting points that come with the IC so no cutting or welding etc.

Plate bolted to body. IC bolted to plate. Still at dummy fit phase as I still need to cut the centre hole on the plate and add some think foam to see the IC against the plate.

Still a reasonable amount of room leftover. I think a slim fan will fit.

Current IC configuration utilising the old 4agze intercooler with custom piping. Pretty rough in my opinion. My new setup will maker the engine bay look like an SW20 one using the factory hotpipe with stock BOV and stock intake piping.

I agree with you on the wheels. As soon as I saw them for sale I had to have them. Once I bought the AW11 that is :)

Bit more progress on the car from last night and this morning.

Plate removed from car, centre hole cut out and bolts (studs installed)

Next step I created a frame to suit the core dimensions of the intercooler. This way I can add heavy foam tape along the frame to seal the intercooler to the plate.
The frame has also added strength to help support the IC.

Foam tape has been applied to the IC frame.

Test fit of IC onto the plate with foam. Seals well and doesn't over compress the foam.

By using a frame and foam as a spacer it enables the entire IC core to have air going across it even from the stock circular hole behind the side vent. Had I mounted the IC hard up against the round body hole only that section of core would have air running through it.
I'll install a shroud and fan on the other side which should enable it to operate as well as it does on an SW20.

Plate installed on the body for the final time. Just need to bolt in the IC now and start to work out how I'll do the piping.

This view of the side vent reminds me of an SW20 :)

One set of pipe completed! Was able to use what came in the IC kit to make this one.
The other one is almost finished. I just need a long piece of straight silicone hose. Basically the length of two couplers. I'll get this piece from Supercrap auto tomorrow.

Shot of the engine bay as it stands.
Still have final IC pipe to make.
Installed gen3 Turbo hotpipe with factory BOV and piping.
Installed gen3 Turbo factory intake piping
Installed an Apexi gen3 turbo intake I bought ages ago and didn't think would fit. The fit is perfect, I just need to make a couple of support rods to hold it in position. Sort of hanging in photo.
Connected up the A/C idle up valve and piping in anticipation of the A/C compressor and custom piping being installed early next year. Will be fun trying to get the factory climate control working again :)
I also have the last IC pipe just sitting in position. I will be cutting the bend of the end of it and doing a straight shot with silicone hose. This will also enable it give a little when the engine moves.

Overall bloody stocked with what I have been able to achieve over a couple days just using the tools I have at home.  Starting to look like an SW20 engine bay (which is my goal)
Once the final IC pipe is made, Apexi filter supported I can then start to give the engine bay a good detail. Just a bit dusty overall. Though the camera flash makes things look worse than what they are.
Next time the car is at the mech I think I might get him to powder coat the valve cover in a nice grey colour and media blast some pipes and brackets to tidy them up.

Next update at completion :) Yay!

Very nice. I have a polished stock IC pipe if you want it? Will match yours better. Just sitting in my garage doing nothing.

Cheers for the comments guys.
Jay, thanks for the offer man. I'll have a think about it. I kinda like the OEM feel I have going on with it atm (except for the POD and IC)

Here are some more pics from yesterday and todays progress.
Pretty much finished the intercooler installation now. Just waiting on a dark blue 70mm-63mm coupler for the TB inlet (to match the rest) to be delivered and I've yet to order a KO Racing IC fan shroud and 7.5" Spal fan.

I also need to work out a better method of securing the Apexi filter. Currently just bent a bracket I had laying around and used that. I've got some alloy strap which i'll make something over the next couple of days.

I made a nice black bracket to support the radiator filler cap thingy to one of the old supercharger intercooler brackets. The rad filler was kinda wobbly and loose before but now its firm and without cable ties :)

I cannot believe how differently the car drives now!!!! Much more power and much smoother coming onto boost. No doubt having the stock bov installed is helping this as well as a dramatically more effective intercooler.

Leftover crap :) Air filter is in great condition if anyone wants it?

So next steps are powder coat valve cover, tidy up some engine bay wiring, install IC shroud and fan, give the engine bay and parts a good clean.

Longer term goals are a new turbo, downpipe and to replace the exhaust piping with 3" mandrel bent up to the HKS muffler.

And a comparison of what it looked like when I bought the car.
Was a mess. Didn't even have an overflow bottle! All vac hoses connected wrong, heat shields not secured, wrong map sensor, wiring twisted by hand and taped, boost gauge connected with fish tank airline, Missing nuts on the strut tops I could go on forever :)

After...

Beautiful result Nick, love it.

Are you hanging on to the old cooler pipes? Depending on the diameter they look like they might be of use for something I have in mind.

I love that engine bay - all function, little to no bling.  It almost looks factory!
