Side Intrusion Bars
My mechanic is trying to decide the best way to sort out intrusion bars for my car (because it's being engineered), and he is worried about the potential for rust when adding custom intrusion bars to the doors. I understand that the bars usually get installed in two halves then welded in the middle, but what is the usual way of mounting them to the door at either end? Rivets, welding, or both? Realistically what sort of issues am I likely to come across, even with proper priming and painting (which will be difficult inside a door anyway)?

The easiest way is to probably find some australian delivered doors. All the ones I have seen that have been retrofitted have been bolted, see attached pic, this is at the rear end of the door, I presume the front is similar. If its done properly, I shouldnt rust. Cheers

Yeah usually 2 pieces and welded together in the door, best way is having a tab with bolts going through the side of the door, as shown above. I just cut one out of my passenger door (have roll cage), not sure if i still have it, ill look and take pic if i do, if not i may cut the drivers out soon. As for rust, best to powder coat or spray the bar before it goes in the door, then weld up and spray inside the door on the weld ect, IIRC on the inside of the door skin were the bar would be touching is a big section of sound deadening, well mind did, this will help keep rust from getting from any rusting part of the bar onto the door. Ive seen many unpainted and surface rusty, but dosent affect the door

Thanks for the info Brendan. So let me clarify...attaching the ends of the bar to the door is always done with bolts or rivets, never by welding? (ie. welding only occurs where the 2 halves of the bar meet in the middle)?

We may go down that path, but I don't really like the idea of wasting a perfectly good pair of doors, especially when I just got one of the power window regulators replaced with a brand new part. artymr2 All the ones I have seen that have been retrofitted have been bolted, see attached pic, this is at the rear end of the door, I presume the front is similar. No worries. I know what you mean re wasting a door. You could transfer your guts into the new door if you decide to go that way. My first MR2 didnt have side intrusion bars as it was a personal import and not required at the time (also had the JDM seat belts). Is it a requirement as you are getting your entire car engineered? Didnt even think that the bar would have to be welded up from 2 pieces inside the door. Obvious when you think about it I guess. Cheers

Sooo, I'm kinda annoyed right now. MRC just called me (after they had a chat to Consulmotive and a panel beater, which I wish I had done earlier), and it sounds like Consulmotive won't engineer intrusion bars unless they are done with the same strength or stronger than the intrusion bars in standard ADM doors. This basically means that it's unlikely that it would pass if they were only riveted or bolted to the doors (and the panel beater said there is a likelihood of bubbling the paint if they try to weld the bars to the doors, with or without rivets/bolts aswell). The result of this problem is that I'm probably going to need to source a pair of ADM doors, and transfer all the trim and mechanical parts from my doors into the bare skins of the ADM doors, then have them resprayed if I can't get them in black. I think the fact that my power window regulator was just fixed in my JDM doors, is the main reason that I'm annoyed, but at least the parts can be transferred over. I still hate the idea of having to do this when my doors are in perfectly good condition  You're probably gonna say "go to a different engineer", but that would be another big hassle in itself, so I'm not going to do that. So, firstly, can anyone confirm if ADM doors have identical mounting points to the JDM doors, and whether the JDM door trims and power window assemblies will be able to attach to ADM doors? I f**king hope so. Also, does anyone have, or know of anyone who does have, a spare pair of ADM doors (which can be completely bare) in good condition? MRC said it could also be useful if someone in Sydney had a JDM door with intrusions bars, just lying around so they could borrow it for inspection, to see how it is done custom?

To be honest I dont really know anything about them. They look like standard being spot welded in ect. But its a 96 JDM. Maybe they put them in the later ones, but not sure. I was the first proper owner in Australia, It came in as a privet import but was traded straight away

Cool, at least that's 2 people who say the same thing now. Hopefully someone can give me a definitive 'yes'. That means that I could broaden my search to include late JDM SW20s as well as ADM ones, but it probably won't help anyway. The main reason I wanted to check is so I can be as detailed and as accurate as possible in my emails to MRC. artymr2 Maybe suggest a swap of doors if you know someone with a race car that has them = free weight saving!!

i have never seen a jdm mr2 with door bars but those are the same as you will find in an ADM car certainly.
